The One Rehearsal Every School Runs Before the First Bell
Schools across Michiana are back in session this month, which means fire drills are back too. Nobody's panicking. Teachers know where to lead their class. Kids know where to stand. They've rehearsed it enough times that the real thing, if it ever comes, won't catch anyone off guard.
Most manufacturers across the Michiana area never run that rehearsal for their own version of an emergency. A failed server. A ransomware lockout. The drive holding every job order and routing sheet that just stops spinning one ordinary Thursday morning.
They have backups. They've never tested them.
That gap is more common than most owners realize. Backup software runs quietly in the background. Reports come in. Green checkmarks show up. It all looks fine, right up until the day it has to work. And a checkmark only tells you the backup ran. It doesn't tell you whether it would restore cleanly, how long that restore would take, or whether every file that matters made it in.
Here's why the gap exists. Testing a restore takes time, and time is the one thing that feels hardest to spare when everything's already running fine. So it gets pushed to “someday.” Someday tends to show up uninvited, usually on the exact day a system goes down and the whole team is learning, in real time, whether any of this really works.
That's when a two-hour fix turns into a two-day scramble. The floor stalls because nobody can pull up the current job traveler. Customers call and nobody picks up. Payroll stalls. An employee spends the afternoon re-entering data that should have taken thirty seconds to pull from a backup. Nobody planned for that afternoon. It just happened, because nobody had checked beforehand whether the plan actually worked.
We sit down with a shop, restore from their real backup, and time it. Not a theoretical walkthrough. An actual restore, on actual data, so we find out ahead of time instead of during an emergency:
• How much of what got backed up is actually usable when you try to pull it back?
• What's the real time cost, start to finish, not the estimate on the box?
• Is there a dependency nobody thought about, like the scheduling system that has to come back before production can restart at all?
• Does anyone on the team know their part in this, or is it all riding on one person?
Most of the time, we find at least one gap nobody knew was there. A folder that wasn't included. A restore that takes six hours instead of one. A step in the process that only one person understood, and that person is on vacation. Better to find that out on a Tuesday afternoon with nothing on the line than during an actual outage, when every hour has a cost attached to it.
If your backup has never been tested end to end, or if nobody on your team could tell you today how long a restore would actually take, that's usually the sign it's time. You don't need to overhaul anything you already have. You need one honest test, and a clear answer to the question that matters most: if this happened tomorrow, would we be ready, or would we be guessing?
This matters more now than it used to, mostly because the list of things that can take a shop offline has gotten longer. Aging hardware used to be most of it. Now add ransomware, a bad update, a mistyped command during routine maintenance. None of those ask permission first, and any one of them can leave you needing a restore on short notice. The manufacturers that come through those moments with the least damage are almost always the ones who already knew, before anything happened, exactly what recovery would look like.
Fire departments across Marshall County don't schedule drills because a fire is booked for next week. They schedule them because muscle memory only forms through repetition, and an active fire is a bad time to be building it for the first time. A backup restore works on the same principle.
